Production efficiency has increased considerably due to the use of computer-numerical controlled (CNC) machines. To machine a component on a CNC machine, part programs which define the cutting tool path are needed. This tool path is usually planned from computer-aided design (CAD) drawings, and converted to a computer-aided manufacturing (CAM) machine input format. However, several production bottlenecks are encountered in this transformation process, leading to escalated production costs and time. This problem can be attributed to two major causes. The first issue is the mode by which the CAD data is converted into CAM data and the second one is the efficiency or optimality of the physical process itself in producing an error-free machined surface. Considering these drawbacks, an automatic tool path generating system to machine 2 1/2 dimensional arbitrarily shaped convex pockets was developed, in which tool path planning is done without the aid of CAD modellers or data exchange formats. This proposed methodology generates a spiral-like tool path by dynamically computing optimal offsets of the pocket boundary contour based on the type and size of the milling cutter, the geometry of the pocket contour and surface finish tolerance requirements. This part programming system is PC based and simultaneously generates a G-code file, a verification file for simulating the generated tool path on a CAD package and a result file for research purposes.

Planning of optimal toolpath, cutter orientation, and feed rate for 5-axis Computer Numerical Control (CNC) machining of curved surfaces using a flat-end mill is a challenging task, although the approach has a great potential for much improved machining efficiency and surface quality of the finished part. This research combines and introduces several key enabling techniques for curved surface machining using 5-axis milling and a flat end cutter to achieve maximum machining efficiency and best surface quality, and to overcome some of the key drawbacks of 5-axis milling machine and flat end cutter use. First, this work proposes an optimal toolpath generation method by machining the curved surface patch-by-patch, considering surface normal variations using a fuzzy clustering technique. This method allows faster CNC machining with reduced slow angular motion of tool rotational axes and reduces sharp cutter orientation changes. The optimal number of surface patches or surface point clusters is determined by minimizing the two rotation motions and simplifying the toolpaths. Secondly, an optimal tool orientation generation method based on the combination of the surface normal method for convex curved surfaces and Euler-Meusnier Sphere (EMS) method for concave curved surfaces without surface gouge in machining has been introduced to achieve the maximum machining efficiency and surface quality.

A system for automatic tool path generation was developed at Sandia National Laboratories for finish machining operations. The system consists of a commercially available 5-axis milling machine controlled by Sandia developed software. This system was used to remove overspray on cast turbine blades. A laser-based, structured-light sensor, mounted on a tool holder, is used to collect 3D data points around the surface of the turbine blade. Using the digitized model of the blade, a tool path is generated which will drive a 0.375 inch diameter CBN grinding pin around the tip of the blade. A fuzzified digital filter was developed to properly eliminate false sensor readings caused by burrs, holes and overspray. The digital filter was found to successfully generate the correct tool path for a blade with intentionally scanned holes and defects. The fuzzified filter improved the computation efficiency by a factor of 25. For application to general parts, an adaptive scanning algorithm was developed and presented with simulation results. A right pyramid and an ellipsoid were scanned successfully with the adaptive algorithm.

The use of complex or sculptured surfaces to define object boundaries is universally acclaimed in today's industry. Specific applications, design requirements, industrial arts and aesthetics are some of industry's requirements that necessitate the use of sculptured surfaces in the representation of a product. Till recently industry relied mostly on 3-axis milling machines using a variety of milling cutters to machine sculptured surfaces. The need for reducing machining time, production cost and improving machining quality led to the development of 5-axis milling machines. This research proposes the use of toroidal or filleted end mills to overcome the problem of limited range of curvatures available on a tool, while making use of surface characteristics to achieve optimum cutter contact. The tool path generation technique followed in this research is a non-constant parameter offset tool path as opposed to constant parameter offset tool path. This ensures that the surface is not over machined thereby reducing machining time.
