The hydroforming process involves hydraulically forming components by conforming them to the inner contours of a die. These contours can be complex and can often cause the material being formed to be stressed to rupture. Considerable process knowledge and materials modeling expertise is required to design hydroform dies and hydroformed parts that are readily formed without being overly stressed. For this CRADA, materials properties for steel tubes subjected to hydraulic stresses were collected; algorithms were developed which combined the materials properties data with process knowledge; and a user friendly graphical interface was utilized to make the system usable by a design engineer. A prototype hydroforming advisor was completed and delivered to GM. The technical objectives of the CRADA were met allowing for the development of an intelligent design systems, prediction of forming properties related to hydroforming, simulation and modeling of process execution, and design optimization. The design advisor allows a rapid and seamless approach to integration an otherwise enormous and onerous task of analysis and evaluation.

Abstract: Tube hydroforming is widely used in the auto industry because existing stamped/ welded assemblies in auto body and frame structures potentially can be replaced with less expensive hydroformed parts that are lighter, stronger, and more precise. The advantages of hydroforming (less thinning, a more efficient manufacturing process, etc.) can be combined with the high strength of High Strength Low Alloy (HSLA) steel, which are usually less formable, to produce structural automotive components, which exhibit lower weight and improved performance. Finite element analysis is an effective tool for evaluation and design of hydroforming dies and processes. Simulation can increase existing knowledge and reduce tool cost and lead-time by providing virtual tryout before tool construction, and by predicting the feasibility of the process in advance (Dohmann et al.,1997). Quality of incoming tubes is of major concern for tube hydroforming industry. Variation in the material properties of tubes may lead to bad quality products and may increase scrap. Hence, a quantitative measurement of a tube's mechanical properties is necessary to provide material consistency control, material formability measurement, and reliable material data input for hydroforming simulations. This thesis covers the determination of flow stress of HSLA steel using the hydraulic bulge test and the Finite Element (FE) simulations of the complete hydroforming process for the side rail structure for an automobile using HSLA steel. During the hydraulic bulge test, the material is subjected to biaxial state of stress, which reflects the real hydroforming process. Simulations were carried out for bending, crushing and hydroforming using the commercially available FE code, PAMSTAMP 2GTM. The study focuses on how bending and crushing influence the final hydroformed part. The flow stress data obtained from the bulge test is used as the input for the material properties of the tube in the simulations. The bending process is simulated first, starting from a straight tube, after which the strain history of the elements of the tube and the geometry of the bent tube are extracted and used as the input workpiece for the crushing simulations. Similarly, after the crushing process, the strain history of the elements of the tube and the tube geometry is used as the input workpiece for the hydroforming simulations. Results of the simulations for each process were analyzed to check whether the side rail part can be feasibly hydroformed.
