Computer aided design software in injection molding has revolutionized injection molding in the design and manufacturing processes. Computer Aided Engineering can be applied to injection molding to increase the process efficiency, reduce part costs, and produce accurate parts in less time. The mold designer has many software programs to choose from to produce satisfactory mold designs from part geometries, and a correct selection can produce profitable results. A study of the need for and the scope of computers in injection molding is performed to evaluate the suitability of a CAE package by considering the value added to the parts using these techniques. The interactive nature of the programs is illustrated with examples and also the ability of the programs to perform simulations of the processes axe studied and the accuracy and reliability of the programs is considered. Evaluation of part shrinkage is very important to mold parts of required accuracy. The currently used methods in CAD mold design have one major drawback that mold designers experience. The variation in shrinkage coefficients for different resins cannot be compensated for and one cannot predict whether a specific part can be manufactured without warpage. Most CAD simulations cannot accurately predict the variation in shrinkage rates across all dimensions of a specific part. The factors influencing part shrinkage are studied and the variation of shrinkage with molding conditions is illustrated from previous experiments. A comprehensive plan is suggested to perform experiments to enable prediction of part shrinkage more accurately.

Polymer sustainability is in the spotlight in the industry of this globalized world. Since most of the plastics are made out petroleum, means that are not nor compostable nor biodegradable. Wood Plastic Composites (WPC) are cutting edge materials. WPC consist of wood fibers embedded in a petrochemical matrix, increasing stability and stiffness of composite materials compared to pure plastics. Manufacturing process condition affects directly to the quality of production, and the problems that are in the spotlight is the shrinkage. When polymer cools down from melt conditions to room temperature, the part volume reduction is called shrinkage, and this phenomenon is associated with material behavior. A non-uniform change of internal stresses causes warpage, which is a part defect. The most critical of these defects are shrinkage and warpage, because not only affects appearance but it also functionality. The geometry of parts is being affected by shrinkage and, and the principal factors for shrinkage are mold and melt temperature, packing pressure, packing time, cooling time, injection velocity, injection time, injection pressure, gate location, runner type, and so on. Three critical parameters are employed in this study for been considered critical process parameters that have a high impact on the shrinkage of molded parts. Therefore, mold temperature, melt temperature and cooling system design are used as critical factors for the shrinkage defect of the injection molding parts. This study aims to obtain a temperature and cooling system model as well as to observe the effect of the temperature and cooling system design on the shrinkage defect. NX and Moldex 3D software packages are used for thermal, flow, and cooling system analysis to observe the effects of temperature and cooling design on these defects. Improving previous models of mold and cooling systems lead to better results. The thickness of the mold, velocity and Reynolds number of coolant and location of the cooling channels are the main improvements on the design. Improving these factors, temperature decreases and the efficiency of the cooling system increases. Results show the effect of temperature and cooling system on volumetric shrinkage. Volumetric shrinkage improves and results show the proposed methodology works well in cooling system design and prediction work.

Improving plastic injection molded part design is one of the most challenging tasks over past few years. The impact of plastics on the environment has enhanced the interest in this field. An improvement in plastic product design requires expert manufacturing knowledge to be fed to the designer at the initial design stage itself. This can be accomplished by integrating Design for Manufacturing (DFM) rules with a CAD based Plastic injection molding feature extraction module. This research presents a novel methodology to extract manufacturing features from a plastic injection molded part. The geometric model of the part is converted to a IGES format. The B-Rep model of the part is subsequently regenerated from the IGES file and the relevant features are recognized using a rule-based feature extraction technique. Since the feature extractor uses the CAD neutral IGES file format, it does not require the part to be designed using feature-based design technique. Another important contribution of this research is the development of a methodology to provide design recommendations to the part design using an automated design advisory system. The design advisory system uses a knowledge base of DFM rules, collected from various sources in order to provide design advices. Both the feature extraction and design advisory methodology developed is verified on different plastic injection molded parts.
