A production line is a manufacturing system where machines are connected in series and separated by buffers. The inclusion of buffers increases the average production rate of the line by limiting the propagation of disruptions, but at the cost of additional capital investment, floor space of the line, and inventory. Production lines are also a special case of assembly/disassembly systems as well as closed-loop systems. This thesis makes contributions to production system profit maximization. The profit of a production line is the revenue associated with the production rate minus the buffer space cost and average inventory holding cost. We assume that machines have already been chosen and therefore our only decision variables are the buffer sizes and the loop population. The difficulties of the research come from evaluation and optimization. We improve evaluation of loop systems. The optimization problem is hard since both the objective function and the constraints are nonlinear. Our optimization problem, where we consider the nonlinear production rate constraint and average inventory cost, is new. We present an accurate, fast, and reliable algorithm for maximizing profits through buffer space optimization for production lines, and extend the algorithm to closed-loop systems and production lines with an additional maximum part waiting time constraint. A nonlinear programming approach is adopted to solve the optimization problem. Two necessary modifications are proposed to improve the accuracy of the existing loop evaluation method before optimization of loops is studied. An analytical formulation of the part waiting time distribution is developed for two-machine one-buffer lines. It is used in the profit maximization for production lines with both the production rate constraint and the maximum part waiting time constraint. Numerical experiments are provided to show the accuracy and efficiency of the proposed algorithms. Finally, a segmentation method and an additive property of production line optimization are studied. They enable us to optimize very long lines rapidly and accurately.

In order to improve the performance of production systems, companies consider the optimization of the flow line configuration. However, the material supply of the flow line exerts a strong influence on the output of the production system since material shortages impede the flow of workpieces through the flow line. Simultaneously, the configuration of the flow line determines the demand for material. Consequently, the mutual interdependence between the material supply and the flow line has to be considered in order to balance a sufficient material supply of the flow line avoiding material shortages as well as excessive material inventory and handling effort. We provide integrated approaches for the evaluation and optimization of stochastic flow lines with limited material supply. Thereby, we make use of several evaluation methods as Markov chain approaches, aggregation and decomposition approaches as well as linear programming. Further, we model open and closed queuing networks in continuous and discrete time. Hence, we present exact and approximate approaches that allow us to study the effects in several stochastic production systems with limited material supply.

The optimal allocation of buffers in serial production systems is one of the oldest and most researched problems in Industrial Engineering. In general, there are three main approaches to the buffer allocation problem when the objective is to maximize throughput. The first is basically a systematic trial and error procedure supported either by discrete event simulation or analytical models. A second approach is to allocate buffers based on general design rules that have been established in the research literature through experimentation. And the third approach is to apply a buffer allocation optimization algorithm to a specific production line. All these approaches have limitations and could be time and resource consuming. Additionally, most of the existing research on buffer allocation only considers production systems modeled with an infinite supply of raw materials before the first workstation and an unlimited capacity for finished goods after the last workstation. In reality many production systems are designed as closed systems where an interaction between the last and the first workstations in the line is present. In a closed production system, there is a finite buffer after the last workstation and the number of "carriers" holding jobs that move through the line is fixed. The objective of this thesis was to develop efficient heuristic algorithms for the buffer allocation problem in closed production systems. Two heuristics for buffer allocation were implemented. Heuristic H 1 uses the idea that highly utilized workstation stages require any available buffer more than sub-utilized stages. Heuristic H2 uses information stored in the longest path of a network representation of job flow to determine where additional buffers are most beneficial. An experiment was designed to determine if there are any statistically significant differences between throughput values with buffer allocations obtained with a genetic algorithm, also developed in this research, and through puts with buffer allocations generated by Hi and H2. Several types of closed production systems were examined in eight different test cases. No significant differences in performance were observed. The efficiency of the heuristics was also analyzed. A significant difference between the speeds of Hi and H2 is found. The analysis performed in this research indicates that heuristic H2 is sufficiently effective and accurate for determining near optimal buffer allocations in closed production systems.
