Pavement base layer quality is vital for long term performance. Low stiffness and shear strength can result in loss of support and increased tensile stresses under loads. To maintain uniform support under concrete pavements and ensure satisfactory performance, a stable, non-erodible, drainable base layer is necessary. The primary objective of this report is to quantify the aggregate base properties required for concrete pavement foundations in accordance with currently established layer thickness requirements. The effects of properties of different base layers on concrete pavement performance were evaluated, based on an the mechanical and hydraulic properties of typical base materials collected from previous MnDOT studies and relevant literature. Field measured environmental data from the MnROAD test facility was collected and used for calibration purposes. The effects of environmental conditions on long-term concrete pavement performance were evaluated accordingly. Data from the LTPP SPS-2 study and MnROAD test cells were analyzed to evaluate the effects of design and site factors on performance. Improved aggregate classes were established, considering gradation, aggregate shape properties and drainage characteristics. Field test data were analyzed to assess the effectiveness of open-graded aggregate bases in providing structural stability. The analytical gradation analysis and the discrete element modeling approach for engineering aggregate shape and gradation were used to predict field performance. The findings from the study were synthesized to recommend revisions for performance-related specifications for aggregate bases supporting concrete pavements. The results would ideally help design cost effective base types and thicknesses suitable for both concrete and asphalt pavements.

This project was performed to evaluate the performance of recycled aggregates and large stones used in the aggregate base/subbase layers of pavement systems and provide recommendations regarding pavement design and material selection. As part of this project, eleven test cells were built at MnROAD to evaluate the impact of recycled aggregates and large stones on the long-term pavement performance via a series of laboratory [permeability, soil-water characteristic curve (SWCC), stereophotography (image analysis), gyratory compaction, and resilient modulus (MR) tests] and field tests [intelligent compaction (IC), falling weight deflectometer tests (FWD), rutting measurements, international roughness index (IRI) measurements, light weight deflectometer (LWD) tests, and dynamic cone penetrometer (DCP) tests]. In addition, a pavement mechanistic-empirical (ME) design approach was used to provide recommendations for designs of pavement systems containing recycled aggregate base (RAB) and large stone subbase (LSSB) layers. Overall, this project found that finer recycled concrete aggregate (RCA) material would be preferable to coarser RCA material and a blend of RCA and recycled asphalt pavement (RAP) materials would be preferable to natural aggregate for aggregate base layers. RCA materials provided better performance than the blend of RCA and RAP materials, indicating that RCA materials would be preferable to the blend. For LSSB layers, this project found that geosynthetics would be required to successfully construct thinner LSSB layers. Overall, thicker LSSB layers provided better structural support than thinner LSSB layers both in the short term and the long term.

This paper provides recommendations for performance-related tests to select recycled materials to be used in pavement foundations (base/sub-base layers). The test protocol presented in this paper will help transportation agencies, pavement design engineers and construction industry professionals to mechanistically evaluate and select sources of recycled hot-mix asphalt and portland cement concrete materials and identify factors that contribute most to the longevity of layers using recycled pavement materials. Extensive literature review was conducted on the aggregate specifications in the United States and other countries to identify the protocols used to evaluate the suitability of virgin and recycled aggregates in base and sub-base layers. The test procedures, typically designed for virgin aggregates, were modified to account for the recycled materials in the aggregate mix. The test procedures were further evaluated on the basis of mechanical performance, accuracy, practicality, complexity, precision, and test cost. The performance of the developed aggregate evaluation systems was determined through testing and analysis of 12 aggregates with different lithology and known field performance history. These samples were selected from seven states with different seasonal frost cycles. The performance tests were conducted and modifications were made to the tests procedures to better understand the mechanical behavior of aggregate systems with recycled materials. This study revealed that shear strength, toughness, abrasion, durability, and frost susceptibility influence the performance of the unbound aggregate layers. Statistical analysis of the data showed that shear strength of the aggregate systems has the most impact on the performance of the unbound systems consisted of recycled materials.
