Bridge decks supported by adjacent precast/prestressed-concrete beams have become increasingly popular in recent years due to their ease of construction, shallow superstructure, and aesthetic appeal. In New York, such structures are built by placing a number of precast beams alongside one another and connecting them through grouted keyways called "shear keys". After the grout hardens, the beams are transversely post-tensioned and a composite, cast-in-place deck is poured over them. Before 1992, field inspection personnel frequently reported the appearance of longitudinal deck cracking over these partial-depth shear keys soon after construction. In response, a new system using full-depth shear keys with more transverse tendons was adopted in 1992. Since then, more than 100 such bridges have been built statewide. To evaluate their performance, a followup inspection survey was conducted in 1996 on 91 such bridges.

Precast prestressed concrete adjacent box beam bridges are widely utilized for short- and medium-span bridges throughout North America. However, a recurring issue with this bridge type is the deterioration of the shear key connection, resulting in substandard performance of the overall bridge system. This research investigated partial- and full-depth connection designs utilizing conventional non-shrink grout and ultra-high performance concrete (UHPC) by conducting full-scale structural testing. Quantitative measures to evaluate the connection performance that may assist in examining similar types of bridges are suggested in this study. A model to calculate the shear force in the connection is proposed, and both the shear and tensile stresses at the connection are analyzed. The findings can be used to assist in the design of connections for this bridge type. The performance of conventionally grouted and UHPC connections are presented and compared. It was found that the adjacent box beam bridges with UHPC connections can be a resilient bridge superstructure system, providing an innovative solution that can advance the state of the practice in bridge construction. Adjacent box girder bridges use grouted shear keys to transfer load between beams. These shear keys tend to crack and leak. A full-scale portion of an adjacent box girder bridge was used to test the performance of grouted shear keys under environmental and cyclic loads. Strain gages were placed in the girders and in the shear keys. Displacement gages were placed spanning the shear keys on the top and bottom flanges of the girders. The bridge was subjected to simulated cyclic truck loading as well as environmentally induced thermal loading. The pulse velocity method was employed to find cracks in shear keys. Dye penetration was used to confirm the pulse velocity measurements. The total research project consisted of: (a) testing of the current keyway detail using the currently specified nonshrink grout, (b) testing of the current keyway detail but substituting epoxy grout for the nonshrink grout, and (c) testing of a modified keyway detail using nonshrink grout in which the keyway is moved to the neutral axis of the girder. In the first test, the shear keys were grouted in late autumn and cracked soon after casting, before any simulated vehicle loading had been applied.

Multi-beam bridges made from precast concrete box girders are one of the most common bridge types used in the United States. One problem that affects these bridges is the development of longitudinal or reflective cracks on the road surface because of failure of the shear keys. Some states have attempted to correct this problem by redesigning the shear key or adding post-tensioning, but the problem persists in many new bridges. The purpose of this study is to investigate why these shear key failures are occurring. This project studies two types of box girder designs, the common Precast/Prestressed Concrete Institute (PCI) box girder bridges and the Texas Department of Transportation (TxDOT) box girder bridge. In the past, reflective cracking has occurred in bridges of both types. The analysis procedure involves finite element analyses of bridge models with realistic support and loading conditions, and comparing the PCI and TxDOT bridges. The results indicate that both PCI and TxDOT box girder have sufficient strength to resist cracking from vehicular loads, but uneven temperature changes and shrinkage strains cause high tensile stresses in the shear key regions and lead to reflective cracking. The analyses showed the highest stresses were often times near the supports, rather than at midspan. Past studies have proposed using larger composite deck slabs, transverse post-tensioning, or full-depth shear keys to prevent shear key failure. Composite slabs were the most effective way to reduce high stresses in shear keys, and were effective for all loading cases considered. Post-tensioning and full-depth keys also showed a reduction in shear key stresses, but were less effective.

A literature review concerning the objectives of the project was completed. A significant number of published papers, reports, etc., were examined to determine the effectiveness of full depth precast panels for bridge deck replacement. A detailed description of the experimental methodology was developed which includes design and fabrication of the panels and assembly of the bridge. The design and construction process was carried out in cooperation with the project Technical Review Panel. The major components of the bridge deck system were investigated. This includes the transverse joints and the different materials within the joint as well as composite action. The materials investigated within the joint were polymer concrete, non-shrink grout, and set-45 for the transverse joint. The transverse joints were subjected to direct shear tests, direct tension tests, and flexure tests. These tests exhibited the excellent behavior of the system in terms of strength and failure modes. Shear key tests were also conducted. The shear connection study focused on investigating the composite behavior of the system based on varying the number of shear studs within a respective pocket as well as varying the number of pockets within a respective panel. The results indicated that this shear connection is extremely efficient in rendering the system under full composite action. Finite element analysis was conducted to determine the behavior of the shear connection prior to initiation of the actual full scale tests. In addition, finite element analysis was also performed with respect to the transverse joint tests in an effort to determine the behavior of the joints prior to actual testing. The most significant phase of the project was testing a full-scale model. The bridge was assembled in accordance with the procedures developed as part of the study on full-depth precast panels and the results obtained through this research. The system proved its effectiveness in withstanding the applied loading that exceeded eight times the truck loading in addition to the maximum negative and positive moment application. Only hairline cracking was observed in the deck at the maximum applied load. Of most significance was the fact that full composite action was achieved between the precast panels and the steel supporting system, and the exceptional performance of the transverse joint between adjacent panels.
