Modeling production planning of a shop floor is essential in improving operational efficiency of the supply chain and thus significantly reducing costs. Classical linear programming models and various hybrid models have been unsuccessful to accurately represent both stochasticity in processing levels and precedence constraints. This book proposes a modified hybrid discrete event simulation-optimization model that uses chance constraints to deal with stochasticity. A comprehensive analysis has been done on the model for various levels of uncertainties and variations in input parameters. Today's manufacturing industries in many countries have developed systematic product recovery, remanufacturing and recycling procedures in an environmentally supportive manner to release the regulatory pressure as well as to achieve economic benefit. This thesis presents a mixed integer programming model addressing production planning problems in hybrid system of manufacturing and remanufacturing. The objective of solving the mathematical model is to minimize the total cost based on the optimal quantity of new items to manufacture and the optimal quantity of returned products to remanufacture in each period of the planning horizon. The proposed model has a distinctive feature that considers the uncertainty of remanufacturing time for the same type of returned products. A new heuristic solution method, similar to Silver-Meal heuristic for solving traditional lot-sizing problems, is developed to solve the considered production planning problems in hybrid manufacturing-remanufacturing systems is developed in this thesis. The developed heuristic is examined using various example problems generated in three dimensions (problem size, returned products quantity and category quantity). The results show that it can generate optimal or close-to-optimal solutions for all tested example problems with much reduced computational time. The model and the solutions were analyzed and sensitive analysis is conducted to investigate the performance of the developed model and solution method.

Industrial production is one of the most basic human activities indispensable to the economic activity. Due to its complexity, production is not very well understood and modeled as opposed to traditional fields of inquiry such as physics. This book aims at enhancing rigorous understanding of a particular area of production, that of analysis and optimization of production lines and networks using discrete event models and simulation. To our knowledge, this is the first book treating this subject from the point of view mentioned above. We have arrived at the realization that discrete event models and simulation provide perhaps the best tools to model production lines and networks for a number of reasons. Analysis is precise but demands enormous computational resources, usually unavailable in practical situations. Brute force simulation is also precise but slow when quick decisions are to be made. Approximate analytical models are fast but often unreliable as far as accuracy is concerned. The approach of the book, on the other hand, combines speed and accuracy to an exceptional degree in most practical applications.

This book presents a comprehensive overview of recent developments in production planning. The monograph begins with an introductory chapter reviewing the need for these production planning models, that operate by determining time-phased releases of work into the facility or supply chain, relating these to the Manufacturing Planning and Control (MPC) and Advanced Planning and Scheduling (APS) frameworks, that form the basis of most academic research and industrial practice. The extensive body of work on Workload Control is also placed in this context, and proves the need for improved models with a discussion of the difficulties, these approaches encounter. The next two chapters present a detailed review of the state of the art in optimization models based on exogenous planned lead times, and examines the cases where these can take both integer and fractional values. The difficulties arising in estimating planned lead times are consistent with factory behavior which are highlighted, noting that many of these lead to non-convex optimization models. Attempts to address these difficulties by iterative multimodel approaches, that combine simulation and mathematical programming, are also discussed in detail. The next three chapters of the volume address the set of techniques developed using clearing functions, which represent the expected output of a resource in a planning period, as a function of the expected workload of the resource, during that period. The chapters on this subject propose a basic optimization model for multiple products, discuss the difficulties of this model and some possible solutions. It also reviews prior work, and discuss a number of alternative formulations of the clearing function concept with their respective advantages and disadvantages. Applications to lot sizing decisions and a number of other specific problems are also described. This volume concludes with an assessment of the state of the art described in the volume, and several directions for future work.
