Aluminum alloys (AA) are widely used in automobile industry as lightweight materials attributed to the high strength to weight ratios and superior formability. Bending is a common and vital process in the sheet metal forming. Bendability is one of the most important formability characteristics in sheet metal forming, so it must be understood for robust aluminium stamping process designs. Crack and springback are major disadvantages in sheet metal forming. Many studies focused on the bending process using simulation and numerical methods, with experimental tests rarely being reported. A new edge bending methodology called "incremental bending" has been developed and implemented on aluminum sheet at room temperature. 3D digital image correlation, a non-contact, full field, optical measurement technique, was employed simultaneously to provide a high accuracy measurement of the full field strain distribution and springback curvature, making it very suitable for springback measurement. Using this method, peak bending strain was lowered, as well as a reduction of springback. Moreover, the risk of fracture is greatly lowered. The experimental results agree well with the theoretical analysis. This work could help to eliminate fracture, minimizes springback in sheel metal bending dramatically and improves formability and productivity, as well as provide a reference for researchers studying cold bending. The basic theory, system configurations, results analysis and applications are shown in detail in this dissertation.

Sheet metal bending is a common industry fabrication process. Outer surface crack is one of the major failure modes of aluminum sheet bending when the material is too thick or too brittle. This paper proposes a new multi-step incremental bending method to reduce the risk of bending failure. A novel laboratory test methodology is developed to test the 5xxx aluminum sheet bendability by using 3D digital image correlation (DIC) strain measurement system. A laboratory test apparatus with four different bending tool radii are designed/build. The test procedures for incremental bending test are also developed in this paper. Through the DIC image evaluation of a sequence deformation image and data processing, the major strain histories of the test samples are obtained. Strain comparison of the incremental bending with the conventional bending shows that the incremental bending can reduce peak strain on the outer surface. That is found that the more step and movement used, the more peak strain reduction will be. Based on the experimental results, potential applications of incremental bending are discussed.
