High-performance materials, such as silicon, aerospace stainless steels, titanium alloys, and carbon fiber reinforced plastic (CFRP) composites, have a variety of engineering applications. However, they usually have poor machinability and are classified as hard-to-machine materials. Drilling is one of the important machining processes for these materials. Industries are always under tremendous pressure to meet the ever-increasing demand for lower cost and better quality of the products made from these high-performance materials. Rotary ultrasonic machining (RUM) is a non-traditional machining process that combines the material removal mechanisms of diamond grinding and ultrasonic machining. It is a relatively low-cost, environment-benign process that easily Ơ̐1ts in the infrastructure of the traditional machining environment. Other advantages of this process include high hole accuracy, superior surface Ơ̐1nish, high material removal rate, low tool pressure, and low tool wear rate. The goal of this research is to provide new knowledge of machining these high performance materials with RUM for further improvement in the machined hole quality and decrease in the machining cost. A thorough research in this dissertation has been conducted by experimental, numerical, and theoretical investigations on output variables, including cutting force, torque, surface roughness, tool wear, cutting temperature, material removal rate, edge chipping (for silicon), power consumption (for CFRP), delamination (for CFRP), and feasible regions (for dry machining of CFRP). In this dissertation, an introduction of workpiece materials and RUM are discussed first. After that, two literature reviews on silicon drilling and dry drilling are presented. Then, design of experiment and finite element analysis on edge chipping in RUM of silicon, experimental investigations and finite element analysis on RUM of aerospace stainless steels, an ultrasonic vibration amplitude measurement method and a cutting temperature measurement method for RUM using titanium alloys as workpiece, experimental and theoretical investigations on RUM of CFRP composites, and experimental studies on CFRP/Ti stacks are presented, respectively. Finally, conclusions and contributions on RUM drilling are discussed.

Considering the fact that improving drilling efficiency contributes to the industry success, many academic organizations, industrial research organizations and companies have invested in research that leads to better drilling experience, time wise and efficiency wise. This thesis is a research based study that aims to find new methods to improve drilling efficiency. The study investigates the effect of vibration generated using periodic pressure pulses created at the bit by a down-hole tool on the drilling efficiency, and in fact demonstrates that the technology can improve drilling efficiency. The study is based on various sets of laboratory experiments, which were conducted to characterize the functionality of a Pressure Pulses Generating (PPG) down-hole tool, and to test the effect of the down-hole tool output on actual drilling experiments. Two different setups were used to conduct the experiments in laboratory environment. In the drilling experiments synthetic rock was used as test specimens with highly controlled properties and strength. The drilling experiments were conducted at different simulated down-hole condition, including bottom hole pressures, and different fluid flow rates. The study also highlighted the effect of varying the drill string compliance on the overall effect of induced down-hole axial vibration. Finally the study sets base for further investigation and experiment that will be conducted using a bigger scale setup similar to land drill rigs.

Ever since composite materials have been used in the aerospace industry, there have been problems with cutting and machining them. One of the reasons for this problem was the dearth of available tooling to machine composites. As research in composites progressed and as composites found wide application in the aerospace industry, efforts have been made to develop good and efficient tools to machine them. Nevertheless, this effort is still ongoing to develop better tools, as the problems faced during machining have not been totally eliminated. Of the different machining operations performed on composite materials, drilling is the most common. The major problems faced during the drilling of composite materials are delamination and fibers pull out. Delamination reduces the strength of the composite. Another problem that persists is the effect of excess cutting temperatures on the quality of the drilled hole. Excess cutting temperatures affect the dimensional accuracy of the drilled hole and deteriorate its surface finish. Excess cutting temperatures during drilling may melt the matrix and char the drilled hole. Research and experiments conducted on drilling of composite materials have shown that as the cutting edges of the drill bit wear out, the heat generated and the thrust force produced increases. Increase in thrust force gives rise to delamination. Also tool geometry plays a big role in producing a hole with an acceptable quality. Hence, it is important to thoroughly investigate the performance of the drill bit in terms of producing a good hole quality. The objective of this research work was to evaluate the performance of drill bits when drilling carbon-fiber composites. Drill bits were evaluated for temperature, Hole oversize, surface roughness, roundness, thrust force, torque, damage area, and tool wear. By conducting experiments using different drill bits, the drill bit performance was determined for every parameter in question. Based on the results of these experiments, it was possible to determine which drill bit performs optimally for the different parameters investigated in this research work. Also by evaluating the Hole oversize, roundness, and surface roughness, it was be possible to study the effect of speed and feed rate on these parameters. Also tool wear analysis was carried out as a part of this research work.
