Abstract: In any process die- work piece interface, both the surfaces contain irregularities or deviations from the prescribed geometrical form. Even a precise machining method cannot produce an ideal flat surface on conventional surfaces, so there would be some deviations or roughness associated with the surface. In metal forming process, friction is influenced by surface topography (i.e. surface roughness and real contact area ratio), lubricant viscosity and state variables (i.e. contact pressure, sliding velocity and temperature). Thus, in the current work, the main objective was to understand effects of workpiece surface topography on friction in meal forming processes. A series of ring compression test were conducted at room temperature without lubricant. The cylindrical compression tests were conducted to obtain the necessary material (Al 6061-T6) properties for the finite element analysis. To obtain the change of surface topography at different reductions in height, the ring samples with grooves on top and bottom surfaces (grooved ring) were compressed and compared with a nominally flat ring (normal ring without grooves) in terms of geometry (ID and OD). Grooved rings were also studied for surface topography parameters (local real contact area ratio, [alpha], and average relative surface roughness, Rr). The experiments were then simulated via a finite element code (DEFORM 2D). It was concluded that the constant shear friction model in FEM is not enough to estimate interface friction as in compression of grooved ring samples, where surface topography affects the interface frictional force. This supports that the constant friction factor may not be valid for the micro-forming, where the surface topography more significantly influences friction. In micro-forming, since the size of surface roughness is not negligible in relation to micro scale workpiece, the realistic friction model based on surface topography (the surface roughness and the real contact area ratio) would be necessary for process design/ simulation.
