The rise in complexity of freeform optics has driven the development of equally complex manufacturing processes needed to produce them. From freeform lens molds, to large freeform mirrors, to steep microlens arrays on non-flat base surfaces, optics manufacturing has traditionally been time-consuming and error prone – often requiring hand lapping and polishing – to produce optics to their final shape. Due to its inherent precision, deterministic nature, and net shape capabilities, ultraprecision diamond machining (UPDM) has matured into a highly preferred and reliable method for the direct machining of freeform optics. However, complex optical surfaces require equally complex machining toolpaths and techniques that can generate them. The goal of this research is to develop enabling technologies that vastly improve existing toolpath generation techniques for freeform optics. These new technologies allow complex optical surfaces, natively described by explicit surface equations and defined inside arbitrary boundaries, to be efficiently machined. To this end, studies on both the distribution of points that define a set of independent coordinates (Cartesian XY or polar R¿) and the calculation of dependent coordinates – optical sag values – are considered. Each study had its own objectives of reducing machining cycle time and machine tool accelerations/following error without sacrificing surface finish.
