A study was conducted to quantify fretting fatigue damage and to evaluate the residual fatigue strength of specimens subjected to a range of fretting fatigue test conditions. Flat Ti-6Al-4V specimen were tested against flat Ti-6Al-4V fretting pads with blending radii at the edges of contact. Fretting fatigue damage for two combinations of static average clamping stress and applied axial stress was investigated for two percentages of total life. Accumulated damage was characterized using full field surface roughness evaluation and scanning electron microscopy (SEM). The effect of fretting fatigue on uniaxial fatigue strength was quantified by interrupting fretting fatigue tests: and conducting uniaxial residual fatigue strength tests at R = 0.5 at 300 Hz. Results from the residual fatigue strength tests were correlated with characterization results.

Fretting fatigue crack initiation behavior of titanium alloy, Ti-6Al-4V was investigated by using different geometries of the fretting pad. Specimens were examined to determine the crack initiation location and the crack angle orientation along the contact surface. Fretting fatigue experiments were analyzed with the finite element analysis. Several critical plane based parameters were used to predict the number of cycles to fretting fatigue crack initiation, crack initiation location and crack orientation angle along the contact surface. These predictions were compared with the experimental counterparts to study the role of normal and shear stresses on the critical plane in order to characterize fretting fatigue crack initiation behavior. From these comparisons, the fretting fatigue crack initiation mechanism in the tested titanium alloy appears to be governed by the shear stress on the critical plane. However, the role of normal stress on the critical plane at present appears to be unclear.

The purpose of this research is to investigate the fretting fatigue behavior of the titanium alloy Ti-6Al-4V at elevated temperature is investigated. Fretting and plain fatigue experiments are conducted at 260 . Crack initiation location and crack initiation orientation is measured and fretting and plain fatigue life data of the specimens from these tests are obtained. Fatigue parameters capable of predicting the number of cycles to specimen failure, the crack location and the crack orientation along the contact surface are analyzed. The parameters are calculated by using the computed stresses and strains obtained from the finite element analysis. The mechanisms responsible for the fretting fatigue crack initiation are determined. The effect of elevated temperature is examined by comparing room and elevated temperature fretting and plain fatigue data.

Many factors, such as the amplitude of the cyclic load, the relative rigidity of components and the frictional condition, play important roles in the fretting fatigue process. This study has focused on the local singular stress field at the fatigue crack tip or at the contact edge where the initial crack occurs, based on the numerical analysis results with the use of finite element method (FEM) program ABAQUS. It is proposed that all the effect of test conditions can be contained by the local stress field, which would dominate the fatigue crack initiation and propagation. By comparing with the experimental results, it was found that the initial fatigue crack should occur at the point of maximum shear stress range near the contact edge, and would propagate in the direction of maximum tangential stress range. An analytical simulation of fretting fatigue crack propagation has been carried out. It was found that a fatigue crack was always under the mixed mode conditions, the fracture path could be estimated by the maximum tangential stress theory (???max), and the propagation curve could be characterized by the stress intensity factor range in this direction ( ?K??max).

Shot-peened titanium alloy Ti-6Al-4V and nickel-based super alloy IN100 were subjected to plain and fretting fatigue under cylinder-on-flat contact condition at room temperature. Measurement of compressive residual surface stress from shot-peening before and after fretting showed relaxation, which was significant in IN100 and near the contact surface. The fretting fatigue life of IN100 did not improve significantly due to shot-peening, while there was considerable improvement for Ti-6Al-4V and relatively less relaxation of the residual surface stress. Further, fretting had a relatively more detrimental effect on the fatigue performance of Ti-6Al-4V than in the case of IN100. A critical plane-based fatigue crack initiation model, a modified shear stress range parameter, was computed from finite element analysis for two levels of residual surface stress relaxation: no relaxation and complete relaxation. This analysis suggested that not only crack initiation but also propagation should be considered to characterize fretting fatigue behavior of shot-peened specimens; however, it showed an appropriate trend with the measured fretting fatigue life and agreement with several other experimental observations.

A study was conducted to investigate fretting fatigue damage of Ti-6Al-4V against Ti-6Al-4V under flat-on-flat contact with blending radii at room temperature. Both the location of and the time required to nucleate fretting fatigue cracks were investigated for two static clamping stress values representative of those estimated for turbine engine blade attachments. Fatigue limit stresses for a 107 cycle fatigue life were evaluated for the selected conditions. Fretting fatigue nucleated cracks were identified in situ using shear wave ultrasonic NDI. The effect of fretting fatigue on uniaxial fatigue life was quantified by interrupting fretting fatigue tests at 10% of life, and conducting uniaxial residual fatigue life tests. Metallography, scanning electron microscopy and spectral analysis were used to characterize the fretting damage.
