The Sixth Army Materials Technology Conference, IICeramics for High Performance Applications-II I-Reliabilityll , was co-sponsored by the Army Materials and Mechanics Research Center and the U. S. Department of Energy, Office of Transportation Programs . The program highlighted all issues relevant to the reliability of ceramics in advanced systems. The conference emphasized programmatic reviews of the major efforts on ceramic gas turbine technology, on an international basis. The conference showed how ceramic design, materials development, materials processing, NDE, and component systems testing are being integrated and iterated in specific engine development programs . Further , the conference promoted inter change among the various technical disciplines working in the advanced turbine and heat engine areas. This volume will join its earlier companions, Ceramics for High Performance A lications (1974), and Ceramics for High Performance Applications-II 1 7 ,in chronicling the rapid progress being made in the applicaton of ceramics to the very demanding service environ ment of gas turbine and piston engines. At the last meeting of this series at Newport, R t, in March 1977, successful high temperature tests of ceramic components in test rigs were described.

The program goals were to develop and demonstrate significant improvements in processing methods, process controls and non-destructive evaluation (NDE) which can be commercially implemented to produce high reliability silicon nitride components for advanced heat engine applications at temperatures to 1,370°C. The program focused on a Si3N4-4% Y2O3 high temperature ceramic composition and hot-isostatic-pressing as the method of densification. Stage I had as major objectives: (1) comparing injection molding and colloidal consolidation process routes, and selecting one route for subsequent optimization, (2) comparing the performance of water milled and alcohol milled powder and selecting one on the basis of performance data, and (3) adapting several NDE methods to the needs of ceramic processing. The NDE methods considered were microfocus X-ray radiography, computed tomography, ultrasonics, NMR imaging, NMR spectroscopy, fluorescent liquid dye penetrant and X-ray diffraction residual stress analysis. The colloidal consolidation process route was selected and approved as the forming technique for the remainder of the program. The material produced by the final Stage II optimized process has been given the designation NCX 5102 silicon nitride. According to plan, a large number of specimens were produced and tested during Stage III to establish a statistically robust room temperature tensile strength database for this material. Highlights of the Stage III process demonstration and resultant database are included in the main text of the report, along with a synopsis of the NCX-5102 aqueous based colloidal process. The R and D accomplishments for Stage I are discussed in Appendices 1--4, while the tensile strength-fractography database for the Stage III NCX-5102 process demonstration is provided in Appendix 5. 4 refs., 108 figs., 23 tabs.

The last 30 years have seen a steady development in the range of ceramic materials with potential for high temperature engineering applications: in the 60s, self-bonded silicon carbide and reaction-bonded silicon nitride; in the 70s, improved aluminas, sintered silicon carbide and silicon nitrides (including sialons); in the 80s, various toughened Zr0 materials, ceramic matrix composites reinforced with silicon 2 carbide continuous fibres or whiskers. Design methodologies were evolved in the 70s, incorporating the principles of fracture mechanics and the statistical variation and time dependence of strength. These have been used successfully to predict the engineering behaviour of ceramics in the lower range of temperature. In spite of the above, and the underlying thermodynamic arguments for operations at higher temperatures, there has been a disappointing uptake of these materials in industry for high temperature usc. Most of the successful applications are for low to moderate temperatures such as seals and bearings, and metal cutting and shaping. The reasons have been very well documented and include: • Poor predictability and reliability at high temperature. • High costs relative to competing materials. • Variable reproducibility of manufacturing processes. • Lack of sufficiently sensitive non-destructive techniques. With this as background, a Europhysics Industrial Workshop sponsored by the European Physical Society (EPS) was organised by the Netherlands Energy Research Foundation (ECN) and the Institute for Advanced Materials of the Joint Research Centre (JRC) of the EC, at Petten, North Holland, in April 1990 to consider the status of thermomechanical applications of engineering ceramics.

Despite the significant progress, which has been made in developing of ceramic materials desired for engineering applications, their mass production is still not on expected level. Among the key factors hindering higher exploitation of these materials the problems in processing were identified. The processing comprises powder production, mixing techniques, forming, and sintering. All of them are equally important and all of them can introduce defects into the material. Besides improvement in processing, the properties of ceramic materials can be considerably improved by the creation of composites. Composites formed at micro or macro level are able to form more flaw-tolerant material. Considerable research activities, working on above mentioned phenomena are in progress at industrial laboratories as well as other research centres. The nitrides and carbides of boron and silicon are proving to be an excellent choice when selecting materials for the design of devices that are to be employed under particularly demanding environmental and thermal con- tions.
