Weld Quality: The Role of Computers documents the proceedings of the International Conference on Improved Weldment Control with Special Reference to Computer Technology, held in Vienna, Austria, 4-5 July 1988, under the auspices of the International Institute of Welding. The topics of the four sessions are: (I) Design, Calculation and Prediction Models For Metallurgical Processes/Conception; (II) Inspection and In-Service Monitoring; (III) Fabrication, Quality Assurance; and (IV) Expert Systems, Data Banks and Future Possibilities. Session I includes papers on the use of computer technology to establish the quality of the welded joints; computer-aided design system for design of fillet welds with optimum shape; and the use of numerical simulation software for predetermination and optimization of the mechanical resistance of brazed joints. The papers in Session II cover topics such as acoustic emission testing; eddy current inspection system for weld testing; and holographic imaging of weld cracks. Session III includes papers on a computer controlled friction welding system and a CAQ-system for welding workshops. The presentations in Session IV include an approach for writing conventional software and expert systems for welding engineers and an expert system for robotic welding.

This work was aimed at exploring means for utilizing computer technology in quality inspection and evaluation. Inspection of metallic welds was selected as the main application for this development and primary emphasis was placed on visual inspection, as opposed to other inspection methods, such as radiographic techniques. Emphasis was placed on methodologies with the potential for use in real-time quality control systems. Because quality evaluation is somewhat subjective, despite various efforts to classify discontinuities and standardize inspection methods, the task of using a computer for both inspection and evaluation was not trivial. The work started out with a review of the various inspection techniques that are used for quality control in welding. Among other observations from this review was the finding that most weld defects result in abnormalities that may be seen by visual inspection. This supports the approach of emphasizing visual inspection for this work. Quality control consists of two phases: (1) identification of weld discontinuities (some of which may be severe enough to be classified as defects), and (2) assessment or evaluation of the weld based on the observed discontinuities. Usually the latter phase results in a pass/fail judgement for the inspected piece. It is the conclusion of this work that the first of the above tasks, identification of discontinuities, is the most challenging one. It calls for sophisticated image processing and image analysis techniques, and frequently ad hoc methods have to be developed to identify specific features in the weld image. The difficulty of this task is generally not due to limited computing power. In most cases it was found that a modest personal computer or workstation could carry out most computations in a reasonably short time period. This report discusses experiments which have been completed to correlate the quality of electric resistance pinch welds with an automated computer analysis of the weld surface. The pinch welds were performed on small diameter stainless steel tubes after they were annealed in air at several different temperatures to form an oxide layer on the weld surfaces. The images of the tube bore were collected with a borescope, stored in a computer and analyzed. The analysis consisted of computing a parameter which gave a representation of the color integrated over the inspected region. This color parameter was then used to rank the tubes in order of their relative oxidation level. Once this was performed the tubes were welded and low magnification metallography was performed on the welds. It was found that the color analysis gave a perfect correlation with the oxidation levels and that the weld quality was inversely proportional to the amount of oxidation. It was also shown that the color analysis was robust in the sense that the sorting was independent of the borescope illumination level over a large range for both oxidized and unoxidized stems. Thus the color parameter chosen was an excellent predictor of the weld quality.
